Universal Wolf helped BAE Systems protect production continuity across the 172-vehicle Tactica Programme, delivering 119,000 components with 100% on-time delivery and 99.97% quality
The Challenge
- Supply chain disruption impacting production
- Quality issues from flat-pack deliveries
- Excessive space, handling and kitting inefficiencies
- Requirement to re-source 150+ components across 172 vehicles
Our Approach
- Applied Design for Manufacturing (DfM) to optimise components
- Redesigned key assemblies: 24 → 12 parts
- Removed ~70% of weld operations
- Designed bespoke line-side stillages
- Managing 150 parts per vehicle
- Implemented Just-In-Time (JIT) delivery direct to line
The Results
✅ 119,000 components & assemblies delivered
✅ 100% On-Time Delivery (OTD)
✅ 99.97% quality performance
✅ Removal of goods-in inspection at BAE
✅ Accelerated production flow at line-side
“Congratulations to you all and very well done. Thank you for all your
hard work, commitment and contribution. Well done!”

Case Study:
Delivering components against the clock for BAE Systems Tactica
The Tactica range of 4×4 wheeled vehicles is used by military and civil security forces in a variety of applications.
During production of the vehicles, BAE Systems experienced issues with deliveries from their incumbent supply chain. These included quality issues as a result of flat pack deliveries, which took up excessive space and created sorting, storing and kitting inefficiencies.
As a result of these issues, BAE needed to re-source over 150 different components. These included bench seats, internal and external brackets and armoured components, to support the build of 172 production vehicles. Universal Wolf was delighted to support them in delivering sheet metal fabricated items on a shortened timescale.
Optimising designs and developing stillages
We addressed this challenge from two different angles.
First, we considered the existing design drawings for the sub-components in question through a design for manufacturing lens. We made a number of changes to further optimise the design for scaled manufacturing. For example, the Door Weather Seal Frames were initially manufactured from 24 sub-components. These were re-designed to 12 components, removing 70% weld and inherent quality issues.
Additionally, we addressed the delivery issues which had been generating quality and storage issues within BAE.
Our engineers used their experience to design and develop bespoke handling stillages for direct line-side delivery. These stillages enabled fully inspected kits to be supplied to BAE at point of use, removing the need for in-line quality inspection and kitting activity at BAE, while improving visual management and accelerating the path to production.
Each unit was clearly organised around the required parts per vehicle and delivered on a Just-In-Time (JIT) basis, helping BAE reduce handling, storage and internal logistics demands.
Delivering high-quality, on time and in full
We re-engineered the product to improve consistency, reduce lead times and control quality from the outset, removing cost and risk from the programme while delivering successfully into production on time. The improved product quality removed the requirement for goods inwards inspection at BAE’s premises, allowing fully inspected kits to be delivered direct to line side and removing additional time from their production process.
Working in tandem with BAE representatives, we maintained open communication around concessions, quality assurance requirements and any emerging issues, helping to keep the project on track and mitigate risk throughout the compressed programme.
We are proud to have delivered a project life performance of 100% on time delivery and 99.97% quality, over a total of 119,000 deliverable components and assemblies.
We received a Chairman’s Bronze Award from BAE Systems for the design, manufacture and implementation of bespoke delivery units which allowed Just In Time (JIT) line side delivery of components.
FAQ
1. What was Universal Wolf’s role in the Tactica Production project?
